A process-tailored Fused Filament Fabrication route was developed for PEKK-Carbon Fibre (CF) and PA-CF composites to enable friction-weldable structures without geometric distortion. By optimising printing parameters, the process yields components that maintain dimensional stability and preserve interfacial conformity under friction-induced thermal and mechanical loads, ensuring reliable weld performance.

R&D, Technology and Innovation aspects
Currently we have demonstrated that thermoplastic reinforced with short carbon fibers can be welded to aluminum via friction stir welding achieving repeatable bonding results on simple geometries. The next steps include the trying the process on more complicated geometries that can be used in multi-material products for lightweight and thermal management.
The process relies on the use of commercial equipment for fused filament fabrication and friction stir welding. Both technologies are accessible to many people.
